Abstract: This study reports the fabrication of biphasic alumina-zircon granules by spray drying under different conditions. Alumina suspensions were prepared containing 15 wt% zircon and variable amounts of dispersant (0, 0.2, 0.5, 1, and 2 wt% based on acrylic acid) with suitable rheological properties and stability. Any phase incompatibility (size, morphology, density, etc.) should be taken into consideration in biphasic granulation. The distribution of zircon in alumina, as well as the size and shape of the granules, was evaluated. Results showed the formation of perfect spherical granules with excellent flowability with no zircon segregation or agglomeration. The obtained granules were pressed and sintered at 1610 °C for 3 h. The green and sintered granules were evaluated in terms of repose angle, pouring or falling time, tapped density, Hausner ratio, Carr index, microstructural observations, composition phase, apparent density, hardness, flexural strength and thermal shock resistance. Three different granules with various features (hollow-1 wt.% dispersant, solid and hollow-solid- 0.5 and 2 wt% dispersant) but homogeneous distribution of zircon in alumina granules were obtained under proper spray drying parameters. The sample containing 0.5 wt% dispersant showed small-sized granules while 2 wt% dispersant specimen was mostly solid and larger in size. The maximum hardness and the lowest porosity of the sintered composite sample were observed in the sample comprising 2 wt% dispersant while its bending strength was lower than others. The sample with 0.5 wt% dispersant content exhibited the best thermal shock resistance. [ABSTRACT FROM AUTHOR]
